The True Cost of Arc Welding

Traditional manual MIG welding remains the backbone of structural fabrication—covering 3–10 mm steel, aluminum, and stainless steel, and widely used in shipbuilding, repair shops, and automotive frame production lines.

It is a mature and flexible process, with good tolerance for poor fit-up conditions.

However, typical structural welding speeds are only around 500–800 mm/min, and each welding torch requires a skilled operator.

The industry is currently facing a dramatic shortage of qualified welders—and this gap continues to grow.

Most manufacturers are trying to solve the labor shortage by finding more workers.

A faster solution is to change the process itself.

Look into Laser MIG Welding!!

For thinner sections, the large heat-affected zone (HAZ) leads to distortion and creates significant post-weld cleanup requirements, including spatter removal, slag cleaning, and grinding.

For a weld that requires 145 minutes of arc time, the real cost is not just the consumables.

It is the operator cost, setup time, post-weld grinding, distortion correction, and the throughput bottleneck that slows down every downstream operation.

A MIG welding job at one customer that originally took 145 minutes could be completed in approximately 26 minutes with our PhotonWeld Master Pro X100 handheld laser MIG welding Machine.

Laser MIG Welding - Laser TIG Welding

A PhotonWeld Pro Handheld Laser Welder bridges the gap, offering the speed of MIG and the visual perfection of TIG without the severe drawbacks of either.

Overcoming Traditional welding Limitations

For decades, MIG (Metal Inert Gas) and TIG (Tungsten Inert Gas) have been the standard. However, MIG often leaves bulky weld beads that require aggressive grinding. TIG requires immense skill to avoid burning through. Our PhotonWeld-Pro Handheld Laser Welder bridges the gap, offering the speed of MIG and the visual perfection of TIG without the severe drawbacks of either.

With a PhotonWeld-Pro Handheld Laser Welder, the operator can seamlessly join high-strength steel, aluminum, and even dissimilar metals commonly found in modern car frames. The precise control over power and frequency allows users to adjust the machine for delicate exterior cosmetic panels or thicker structural components with a simple touch of a screen.

While replicating the macro weld appearance of MIG, and/or the fish scale welding appearance of TIG, it maintains the core advantages of laser welding:

→ Lower heat input

→ Reduced distortion

→ Improved efficiency

Technical Advantages

Higher Speed:

  • A 3 kW Laser-MIG Welding Machine can achieve 400–800 mm/min on 6–10 mm structural steel, compared with only 200–400 mm/min for conventional arc welding.

Lower Heat Input:

  • Smaller heat-affected zone (HAZ)
  • Less distortion
  • Reduced post-weld correction

Penetration:

  • Laser keyhole welding enables deeper penetration in a single pass.

Economical in energy

  • Between 45%~85% less energy consumption compared to traditionsl MIG Welding Machines

Much Less work preparation

  • Compared with MIG welding, which often requires groove preparation and multi-pass welding for thicker sections, our laser MIG can achieve deeper fusion with fewer passes. Many times we can direct weld without any chamfering preparation

Automation:

  • Fully compatible with automation
  • Easy integration with collaborative robots
  • Robot-mounted systems available

Working Environment:

  • Reduced welding fumes
  • Less exposure to arc radiation: Much reduced dangerous UV light generation

The Time for Change Has Arrived

Laser MIG Welding!

  • The shortage of welders is not a temporary issue—it is a structural challenge driven by workforce aging.

  • The cost of fiber laser technology has declined significantly. Today, 2 - 3  kW production-grade fiber lasers are available at a fraction of their previous cost.

  • Collaborative robots have also made flexible automation possible, making laser welding suitable for high-mix, low-volume production environments.

  • Process upgrades require reliable laser hardware and strong process expertise.

If you are evaluating the feasibility of implementing laser welding for thick-plate applications, Lasermach provides mature fiber laser solutions and extensive process experience, supporting:
